Q: How to Make Exterior Dutch Door?

A: The best way to make an exterior Dutch door is with the use of a unique vertical milling machine, which works like a vertical milling machine in the woodworking industry. The special feature of the vertical mill is that it removes the need for intermediate supports when making hollow core doors.

The following steps are required in order to make an exterior  Dutch door by cutting the individual slotted pockets of 2″ thick plywood, which are then cut out of a single piece of wood using a horizontal miter saw with a cutting blade.

Detailed Instructions:

  • Step 1: Start by marking the interior framing layout on the edge of an 8’x3′ plywood panel. As seen in the illustration, cut out the inner frames using a band saw.
  • Step 2: Next come the individual pocket pieces for each panel. They are all 2″ thick, with vertical slots measuring 5/8″ x 1/2″ and diagonal slots measuring 5/8″ x 3/4″. The vertical pockets are placed at 4′ intervals, while the diagonal pockets are placed at 1′-11-1/2″ intervals.
  • Step 3:  If two workers are available, have one person cut out pockets while another worker holds parts in place to reduce labor involvement substantially.
  • Step 4:  Now, the internal frame pieces are made from 2″ x 1/4″ x 5/16″ steel channel, which is secured with a couple of screws. The frame parts, except for the solid top and bottom frame pieces, are all beveled to 35 degrees.
  • Step 5:  Next, the 2 3/8″ exterior wood screws are used to attach the frame to the plywood panels where desired. Use a ratcheting screwdriver to apply the screws very carefully using a hammer; avoid using too much force since it can break adjacent wood parts.
  • Step 6 : Place wood strips at the top and bottom of the door to form the ridges.
  • Step 7: The next step is to apply waterproof glue along the edges of a ridged door and then slip in a clean door skin using a rubber mallet to force it into place. There might be minor gaps that need filling in order to make sure that water doesn’t get through, but any holes or gaps can be filled in with an exterior putty, tinted if desired.
  • Step 8: The final step is to attach a hinge on one edge of the Dutch door and mount an additional latch on the other side for security.
